Foam molding

Foams have limited use for these purposes. Rigid cellular PVC is good as a thermal barrier but aot for stmctural parts. Doors and frames of stmctural molded foam, eg, foamed high impact polystyrene, can be made by iajection mol ding, with recesses for hinges, striker plates, and miter corners. Sohd polystyrene and stmctural foam-molded polyurethane have been molded for door frames. 

Biodegradable film (148), foam-molding compositions, eg, sponges (149), tobacco substitutes (150), and microencapsulated dmg-deHvery systems (151) are potentially new and usefiil appHcations for ceUulose acetate esters. 

They range from structural foam molded products (which come from the mold as completed molded products) incorporating low density cores and high density skins of the same materials to products vacuum formed of a plastics material, the core of which becomes cellular during the heating process (Chapter 8). In this case the designer has freedom of choice of both form and dimension as well as in the selection of the materials. Given this freedom, it would be desirable to examine several of the alternatives to see which would provide the best seating at the lowest cost. Obviously, there is no point in doing all of the possibilities so a selection should be made on the basis of anticipated use as well as style requirements. Three types will be analyzed. They are the single curve sheet cantilever mounted from the back, the molded pan supported on four legs, and the structural foam molding which is front supported.

Foams can be produced by a foam molding process (19). In this process, the formulated molding mold is pressed and heated for a predetermined time period. During this time, gases inside the mold develop. 

Polyarylates are injection molded, using standard screw machines, as well as extruded, foam molded, and blow molded. Melt temperatures range from 600 to 680°F (316 to 360°C). Mold temperatures should he maintained between 200 and 300°F (93 and 149°C). 

Molded flexible foam products are becoming more popular. The bulk of the molded flexible urethane foam is employed in the transportation industry, where it is highly suitable for die manufacture of seat cushions, back cushions, and bucket-seat padding. TDl prepolymers were used in flexible foam molding in conjunction with polyether polyols. The need for heat curing has been eliminated by the development of cold-molded or high resiliency foams. 

Ultem PEI resins are amber and amorphous, with heat-distortion temperatures similar to polyethersulfone resins. Ultem resins exhibit high modulus and are stiff yet ductile. Light transmission is low. In spite of the high use temperature, they are processible by injection molding, structural foam molding, or extrusion techniques at moderate pressures between 340 and 425°C. They are inherently flame retardant and generate little smoke dimensional stabilities are excellent. Large flat parts such as circuit boards or hard disks for computers can be injection-molded to maintain critical dimensions.

Tn 1967 the total sales of polystyrene foam in the United States were about 193 million pounds (78). Foams molded or extruded from expandable polystyrene amounted to 145 million pounds. The recent growth rate of polystyrene foam in the United States is depicted in Figure 1. The lower section represents expandable polystyrene. 

Using the coinjection procedure, a solid melt is injected to form the solid, smooth skin against the cavity surface. Simultaneously a second short shot melt with blowing agent is injected to form the foamed core. With a full second shot, the mold can incorporate pins or a mold that opens similar to high-pressure foam molding.
