Because flux is such a concern, one contractor is exploring ultrasonic bonding (10) using prepunched aluminum interconnects that are attached to electroplated copper cell metallization with a seam welder. Others are examining fluxless bonding concepts, such as vapor-phase solder reflow.

When additional bonding is required, a number of different techniques are used. Calendering will reduce the thickness and will increase web density. Other bonding methods include surface or area bonding, point or emboss bonding, ultrasonic bonding etc. Recently oxidation of the outer surface of the filaments by hotter than normal air is claimed to provide improved bonding. 

Post-processing assembly procedures such as lamination, machining, or diamond turning, and joining by solvent, friction, and ultrasonic bonding have all been satisfactorily demonstrated with Et>-Nb copolymers. Machining lubricants should be water-based and should contain no oil. Also, relatively slow speeds and shallow cuts should be used to avoid cracking the part. 

Other approaches require subsequent processing of the die at the wafer level. The most common configurations are ultrasonic bonding (Fig. 11.12), tape automated bonding (TAB), shown in Fig. 11.13, and the so-called/Zip chip or bumped chip approach, depicted in Fig. 11.14. These are discussed later.

With BM, the tight tolerances achievable with IM are not obtainable. However, in order to produce reentrant-curved or irregularly shaped IM products, different parts can be molded and in turn assembled (snap-fit, solvent-bonded, ultrasonically bonded, etc.).
