Composite rocket propellants are two-phase mixtures comprising a crystalline oxidizer in a polymeric fuel/binder matrix. The oxidizer is a finely-dispersed powder of ammonium perchlorate which is suspended in a fuel. The fuel is a plasticized polymeric material which may have rubbery properties (i.e. hydroxy-terminated polybutadiene crosslinked with a diisocyanate) or plastic properties (i.e. polycaprolactone). Composite rocket propellants can be either extruded or cast depending on the type of fuel employed. For composite propellants which are plastic in nature, the technique of extrusion is employed, whereas for composite propellants which are rubbery, cast or extruded techniques are used.

Continuously charged, continuos operation horizontal screw extruders are employed, in particular, to impart the desired profile to -> Double Base Propellants (e.g., shaping of tubes or special profiles for rocket propellants).

Polymers which give mouldable propellants are mixed with the oxidiser in a similar manner, but the product is usually worked mechanically between rolls and evacuated to remove air bubbles. The powder is then moulded by pressure into the metal casing. Alternatively, such plastics can give a propellant which can be extruded into charges which are afterwards cut and machined to suitable shape. The Rocket Propulsion Establishment at Westcott has used ammonium perchlorate and polyisobutene to produce a propellant of putty-like consistency.
